Removal
1. Disconnect the negative and then the positive cable from the battery.
2. Drain the oil from the gearbox,
3. Remove the air intake and air filter.
4. Disconnect the transmission ground wire and the reverse light switch connector.
5. Remove the lower radiator hose holder from bracket B.
6. Disconnect the wire harness holders.
7. Disconnect the starter wires and speed sensor connector.
8. Remove the clutch tube bracket, clutch tube holder and slave cylinder.
Note:
- Do not press the clutch pedal with the slave cylinder disconnected.
- Be careful not to bend the tube.
9. Remove the three upper mounting bolts and the lower starter mounting bolt.
10. Remove the protective cover.
11. Disconnect the oxygen sensor connector, then remove the outlet pipe A.
12. Remove cotter pins and loosen castle nuts. Then separate the ball joint from the lower link.
13. Remove the right damper fork.
14. Remove the drive shaft and intermediate shaft.
Note:
- Lubricate all machined surfaces with clean engine oil or grease.
- Cover the ends of the drive shaft with plastic bags.
15. Remove the bolt, then disconnect the gear selector rod.
16. Remove the clamp and spring pin, then disconnect the gear selector lever.
17. Remove the front and rear stiffeners.
18. Remove the clutch cover.
19. Remove the right front bracket.
20. Place a puller under the gearbox and a jack under the engine.
21. Remove the rear bracket bolts and transmission mounting bolts.
22. Remove the rear bracket mounting bolts and transmission mounting bolts.
23. Pull the transmission away from the engine until the shaft is completely out, then lower it onto the jack.
Installation
- Install the gearbox in the reverse order of disassembly. Before installation, check that the two locating pins are installed in the clutch housing.
- When connecting the starter wire, make sure the corrugated side of the lug is on the outside.
- Lubricate the parts with grease, then install the pressure fork and release bearing.
- Tighten the mounting bolts and nuts in the sequence shown in the figure.
- Install the clamp and spring pin.
- Turn the casing so that the hole is at the bottom.
- Make sure the cover is on the gear selector lever.
- Lubricate the slave cylinder with grease.
- Fill the gearbox with oil.
- Connect the positive cable first and then the negative cable to the battery.
- Check clutch operation.
- Check for smooth gear shifting.
- Check the alignment of the front wheels.
